AI Helps U.S. Factory Stay Competitive, GE Appliances Lafayette Plant Shows

NPR reports that a GE Appliances plant in Georgia uses AI-powered cameras and sensors to cut defects and costs, helping it compete with overseas factories.

The system, described by NPR in a report published on Sept. 1, 2026, automatically identifies anomalies such as a wrong gasket installed on an oven. When a camera spots a problem, it shuts down that section of the line and plays loud music to summon staff. "If you hear AC/DC, you know to come running down here," said Tony Gabbert, the plant's director of manufacturing operations. "The quicker we know what the problem is, the quicker we can fix it."

U.S. factories are under extraordinary pressure to turn out flawless products efficiently to compete with imported goods. GE Appliances has long worked to minimize errors, equipment downtime and scrap. With AI analyzing the massive amount of data collected from cameras and sensors, the company says it is closer than ever to that goal. Bill Good, vice president of manufacturing, estimates the company saves $1.5 million to $2 million per year for every percentage point of improvement in the plant's performance metric.

The factory has collected production data for more than a decade. Its "Brilliant Factory" data platform now provides a real-time view of operations at nine major appliance plants, down to individual workstations. From company headquarters in Louisville, Kentucky, Good can see which machines are down, why appliances go to the repair bay, and the cost of scrapped parts. "In the old days, I would call my plant manager, and I'd say 'How you running today?'" he said. "Now I'll call them and say 'Why are you running so poorly?'"

Having AI not only visualize data but identify problems has been transformative, Good said. Managers start their days with AI-generated reports that flag potential issues and suggest solutions. For example, a motor running hot may indicate an imminent failure, allowing workers to schedule a repair and avoid an unexpected breakdown. Halting an assembly line can cost $300 to $500 per minute, he noted. "The name of the game in manufacturing is speed — speed at which you see the problem, speed at which you solve it."

Good, who has nearly 40 years in manufacturing, says the AI system can "outthink" even veteran experts. Still, he does not see AI replacing large numbers of workers in the foreseeable future. Instead, he believes AI is what enables the company to manufacture in the U.S., by making operations efficient enough to compete with overseas plants that pay lower wages. GE Appliances, acquired by China's Haier in 2016, recently added 600 jobs in Georgia as part of a $180 million expansion.

The company also uses AI for staffing optimization, moving employees to different tasks when one part of the plant needs fewer workers, and for forecasting market demand to make last-minute decisions about weekly production. "You have to be faster, better, more flexible. That's the only thing that neutralizes the threat," Good said.
